Hulley Tower is a historic landmark constructed in 1934 at the Stetson University campus in DeLand, Florida. The original tower was 116 feet tall with a mausoleum at the base for Dr. Lincoln Hulley and his wife, Eloise. The structure also served as a bell tower with eleven bronze bells, called the Eloise Chimes, with weights ranging from 575 to 2,850 pounds. The tower was damaged during the 2004 hurricane season, which resulted in the removal of the bell tower and tower walls above the mausoleum. Reconstruction efforts began in 2023, which would bring the tower back to its original height.

A geotechnical investigation in 2024 showed about 3 inches of differential settlement at the foundation. The soil profile below the foundation consisted of very loose sand to a depth of about 12 feet underlain by loose to medium dense sand to a depth of about 33 feet, where it transitioned to very stiff clay. A structural evaluation of the foundation resulted in recommendations to remove and reconstruct the foundation using a deep foundation system. A mat foundation with plan dimensions of 30 feet square and supported on a deep foundation system was recommended for the reconstruction. The site access was limited due to the location in a courtyard surrounded by large trees.

Helical Piers Underpin and Lift Residential Complex in Clearwater, FL

Helical piers were selected as the preferred solution for underpinning and lifting the structure back to its original elevation. Helical piers are often preferred over other deep foundation alternatives, given the ability to work around tight access areas, underground and overhead utilities, quick installation, and lower costs relative to other systems. Once the underpinning and lifting work was completed, the voids present under the slab would be filled with polyurethane foam. PolyLevel® polyurethane foam injection was selected as the preferred option based on cost-effectiveness, speed of repair, and the ability to use the facility immediately after placement of the material. PolyLevel® is a two-part urethane that expands into a rigid foam used to fill voids, stabilize slabs, and lift concrete. PolyLevel® can be injected below the concrete slab through 3/8-inch diameter drilled holes. Once the two parts are mixed, a chemical reaction converts the liquid urethane components into a strong, rapidly setting foam material. In its foam state, PolyLevel® is extremely light, with different formulations weighing between 2 to 4 pounds per cubic foot (pcf). Other void-filling or lifting materials can weigh upwards of 120 pcf, adding significant weight to the supporting soil or base materials and potentially contributing to further settlement. The final design included 36 helical pier underpinning locations along the east wall and portions of the north and south walls at the east end. The helical piers had maximum service compression loads of 25 kips and a factor of safety of two on the service load for a maximum ultimate capacity of 50 kips. The Model HP288 (2.875-inch OD by 0.276-inch wall) hollow round shaft helical pier with a 10”-12” helix plate configuration with V-style leading edges and standard retrofit brackets was specified. The helical piers were installed to an average termination depth of 35 feet after achieving a torque-correlated ultimate capacity of at least two times the service load. A structural lift was performed at the pier locations with a maximum lift of 9 inches. After the structural lift was performed, 3,057 lb of PolyLevel® PL400 polyurethane foam was injected under the slabs. The helical piers and polyurethane foam were installed over a period of about 12 days.

LRE Installs Helical Piles to Support New Walkway in Miami Beach, Florida

Belle Towers is a luxury condominium on Belle Isle, an island located just east of the Miami Beach, Florida coastline. This eight-story tall waterfront structure was constructed in 1958 and has 46 condominiums. The outside walkway to the main lobby entrance consisted of a carport and valet booth with pathways to the main entrance around a koi pond. The walkway was a concrete slab-on-grade with a tile surface and had exhibited significant settlement, which resulted in areas with potential trip hazards. One concrete core was performed at the south area of the walkway slab which showed a 20-inch void directly below the slab that was believed to be the result of water erosion. One soil boring was advanced near the carport at the south end of the walkway to a depth of 25 feet. The soil profile at the boring location consisted of very loose to loose sand to a depth of 4 feet where a 2-foot layer of decomposed organics above a very loose silt and organics extending to a depth of 15 feet was observed. Loose silt was observed below the organic soils to a depth of 20 feet, where weathered limestone was encountered to the termination of boring. Groundwater was observed at a depth of 5.4 feet at the boring location. The proposed slab repair options included either filling the void with cementitious grout and cosmetic repair to the walkway surface or slab replacement and a deep foundation system to transfer the walkway loads to the deeper limestone formation.

PolyLevel Deep Foam Injection to Stabilize and Lift Warehouse Floor in Maimi, FL

Because of the concerns for shutdown of the warehouse operations during repairs, most of the repair options were not feasible. Polyurethane foam injection was selected as the optimum repair option given the ability to perform the injections quickly with little interruption to warehouse activity. The foam injection was also the most cost-effective option. A combination of deep polyurethane foam injection to improve the bearing soils to a depth of 10 feet along with shallow injections to lift the slabs back to original elevations was recommended. Foundation Supportworks® PolyLevel® foams are extremely light, with different formulations weighing between 2 to 4 pounds per cubic foot (pcf). Foundation Supportworks® PolyLevel® PL400 mixture was chosen for the application. PolyLevel® PL400 has a typical compressive strength of 60 to 70 pounds per square inch and a free-rise density of about 4 pcf.

The scope of work for the warehouse area included injection locations on approximate 4 to 5-foot centers across a treatment area of about 3,800 square feet. The deep foam injections started at a depth of 10 feet below the slab and the foam injection continued as the injection tube was raised to a depth of 5 feet. The amount of foam injected in the deep zone at the warehouse area totaled 9,400 lb of material at 235 injection locations. The slabs were lifted using a similar injection spacing and totaled 2,450 lb of PolyLevel® foam. The office area deep soil treatment consisted of 50 injection locations on 4-foot centers across an area of about 950 square feet. The deep injection foam was installed at the same depths and methodology as the warehouse area and totaled 2,500 lb of PolyLevel® foam. The foam injection for the slab lifting at the office area was performed at similar spacings as the deep injections and totaled 700 lb of PolyLevel® foam. After lifting the slabs back to the original elevations, the larger cracks and spalled areas were leveled with epoxy grout. The quantity of PolyLevel® foam for the entire project totaled about 15,000 lb and the work was completed over a 9-day period.

LRE designed a plan to first implement the CleanSpace™ Crawl Space Encapsulation System in order to prevent moisture penetration. This system includes covering the entire crawl space with a waterproofing liner to safeguard the area from moisture, preventing the formation of mold. Additionally, a sump pump and dehumidifier are implemented to manage excess water accumulation and keep the space clean and dry.

Next, the LRE team implemented the SmartJack® system to stabilize the repaired floor joists and lift the sloping floors. Comprised of corrosion-resistant heavy-duty steel posts, SmartJacks are adjusted to fit any crawl space and can support loads of more than 60,000 lbs. LRE partnered with RE&A Engineering in 2021 to develop a stabilization plan for the building. A ground penetrating radar (GPR) study was performed to document the location of the floor slab structural reinforcement and the depth of concrete cover above the reinforcement. Core samples taken from the slab showed #4 rebar with concrete thickness ranging from 4.1 to 6.2 inches in three locations. Swiss Hammer tests were also performed on the slab at the three core locations which showed concrete compressive strengths ranging from 7100 to 8100 psi. All this information was used to determine the appropriate spacing for the slab-deep foundation elements. Helical piers were selected as the ideal solution for both the slab and footing underpinning given the ability to install in tight locations and around existing conduits and slab reinforcement. Push piers systems were also evaluated but concerns regarding voids below the slab and within the landfill debris required a coupled connection. The final stabilization plan for the building floor slab and exterior footings included 1,038 helical pier locations. To address the conduit support at the electrical and IT rooms, deep injection of polyurethane foam was recommended for these areas to stabilize the upper soils and limit future movement. Polyurethane foam injection would also be used to fill voids below the floor slab.

The Model 287 (2.875-inch O.D. by 0.203-inch wall) helical pier system with either 8”-10” or single 8-inch helix plate configurations were selected for the slab support. Slab brackets were used with the Model 287 helical piers at 914 locations. The slab piers had service compression loads (design working loads) of 5 kips and were installed on an approximate 5-foot grid to average depths of 24.2 feet. The Model 287 helical pier system with an 8”-10” helix plate configuration was used with the FS288BL2 side-load underpinning bracket at 113 exterior pier locations. Eleven of the exterior footing piers were eliminated from the original stabilization plan due to electrical and/or drainage line conflicts. The exterior footing piers had service compression loads of 10 kips and were installed to average depths of 23.2 feet. The slab and exterior footing helical piers were installed to torque-correlated ultimate capacities of at least two times the service load. The pier installation occurred over a nine-month period with multiple phases of work required to allow the business to continue operation without interruption. After the slab pier installation was complete, a self-leveling grout overlay was applied to level the slab surface.

The conduit stabilization at the electrical and IT rooms consisted of 24 locations for deep injection of polyurethane foam with injection pipe lengths of 3, 7 and 14 feet. PolyLevel® PL400 was the chosen foam for the application, given its high strength, fast reaction time, low weight, and hydrophobic properties. The slab was monitored at several locations for movement during the foam injection process. A total of 860 pounds of PolyLevel PL400 polyurethane foam was injected over a two-day period.

Crawl Space Mold and Rot in Crystal Beach

One of LRE's design specialists was sent to the home in Crystal Beach to address the concerns of the homeowner. A thorough inspection revealed wood rot due to moisture, high humidity, and temperature. In order to provide support for the home, LRE's design specialist decided that selected areas of the floor would have to be removed and replaced, supplemental beams would need to be installed, along with SmartJack systems.

LRE's Specially trained field technicians worked underneath the home to remove and replace the old, rotted wood. Two supplemental beams were installed to give added support to the pre-existing structure. To address the sagging floors, 14 SmartJacks were installed to re-raise and permanently stabilize the house so LRE Foundation Repair could make the homeowner's house their forever home.

LRE received sealed plans from Florida Geotechnical Engineering (FGE). The plans called for underpinning the West half of the Clubhouse's slab and interior load-bearing walls. LRE removed the existing, 12" thick slab and installed 14) FSI 288 retrofit piers at the interior load-bearing walls and 49) FSI 288 new construction piers within the removed slab area. The piers had an 8" - 10" helix configuration. When the piers were complete, LRE installed a 4" mud mat and 8" structural mat slab. The structural slab incased the new construction piers and caps, to ensure that future settlement would not occur. FGE monitored the helical pier installation process, as well as inspecting and overseeing the structural mat slab installation.

One of LRE's design specialists visited the home in Tierra Verde to conduct an inspection at no cost to the homeowner. LRE's design consultant found the soil beneath the home was not sturdy enough to support the home, causing it to sink. LRE's design specialist determined that Helical Piers and PolyLevel would need to be installed to re-lift the house and provide support for the whole home.

LRE was able to remedy the homeowner's concerns of sticking doors and cracks around the home by installing 39 Helical piers underneath the home to re-lift and provide lifetime stabilization. A specially formulated foam was also installed underneath areas of concrete around the home to re-level and close the cracks.

Plymouth at Amelia Apartments - Exterior

LRE Commercial retained Ramos Engineering & Associates (RE&A) to formulate a stabilization program. Using Bechtol Engineering's preliminary information, RE&A recommended using drilled piers to drill through the buried debris and bear on component soil. LRE Installed 1 drilled piers to a depth of 200 feet, without reaching soil that would support the structure. To be able to support the structure without going so deep, RE&A switched the piers from Drilled to Helical style. The 40 kip ultimate capacity was achieved by using a 10" - 12" helix configuration, with cutting teeth at the pile tip and first auger flight, on a Foundation Supportworks, FSI 288 Shaft. The torque correlation method was used, to verify that the piers were installed to a minimum 4,450 ft/lbs of torque, to achieve the ultimate 40 kip compressive loading. The pier depths ranged from 26 to 72 foot depths. After the pier installation was completed, each pier was loaded to transfer the buildings load from the ground surface to the piers.

LRE was called, July of 2021 to help with the settlement issues of the interior slab at the Plymouth at Amelia Apartment building. The same Northern area of buildings interior slabs and partition walls in units 5 & 6 were settling. The slab and partition walls are independent of the exterior wall and foundation elements. The Apartment complex houses university students and the repair was required to be designed, permitted and completed, prior to start of the next school semester.

Lifting and Leveling Pool Deck in Port Richey

One of LRE's design specialists visited the home in Port Richey to conduct an inspection. LRE's design specialist recommended concrete lifting and leveling, achieved by using PolyLevel. PolyLevel is a specially engineered polymer foam that is both lightweight and durable and is able to support and lift sunken concrete back to its original level without any added weight.

LRE's specially trained field technicians conducted an analysis to determine how much lift is needed to level the slab without affecting the existing deco drain. The LRE team drilled pea-sized holes into the affected areas and injected PolyLevel foam underneath the slab. The PolyLevel foam expands under the surface to raise the slab, then hardens to stabilize it. LRE was able to remedy the homeowner's concerns by permanently lifting and stabilizing their pool deck.

Sagging Floors and Wood Rot in Tampa

One of LRE's Design Specialists's visited the home in Tampa to conduct a whole home inspection. The inspection revealed sloping and sagging floors across the whole home. In addition, one area of the floor had been completely torn up due to rotted wood, exposing the home to the elements. LRE's Design Specialist concluded SmartJacks would need to be installed to lift and level the sloping floors. To address the flooring; removal and replacement of the subfloor, joists, and supplemental beams would be necessary.

LRE's Field Technicians removed the weakened supplemental beams, joists, and flooring and replaced them with new material. This allowed LRE's team to then install 14 SmartJacks underneath the new flooring and existing flooring to permanently stabilize the whole home's floors. LRE was able to remedy the new homeowners' concerns, allowing them to safely continue renovations.
